I second both methods, in fact, do both. Illustration board also works; it
is more flexible than poster board and in some situations you may want that
flexibility.

Keep the old template material, at least the pieces of significant size.
You can masking tape them together to reuse the pieces over and over again.
Masking tape can also be used to tape pieces together into a 3D shape.

I sometimes use rigid 1/2" or 3/4" thick rigid foam insulation board to make
mockups, the kind you find in Home Depot or Lowe's for insulating thin
spaces. It cuts easily with a sharp utility knife. I made a mockup of my
diesel day tank with this stuff.

Poster board works very well for making templates of irregular structures.
That is what I used to make the template for the plywood insert on the
propane locker hatch.

I may not explain this very well but what you can do is to cut pieces of
poster board that conform to individual angles and so forth, then tape them
together into one big template. Flooring guys do this when installing vinyl
flooring. Then use that to make the piece you are looking for.
