Having replaced the tanks in a Baba 40 with multiple aluminum tanks I have to say if I were doing it again I would make an integral fiberglass tank as Shane describes. It looks like you can keep the same capacity and have a lot of left over storage above the tank. Resolves a raft of issues I had to deal with using aluminum.
  
  The lifespan of bladders and the foam are much shorter than either metal or fiberglass.
  
  Shane, I don't think I'd use water for testing. Standard tank testing is with a few psi of air. It's not hard to plug everything up and make a little manifold with an inlet and gauge, see if it holds for a few hours. Don't have the contamination problem you'd have with water.
